When cutting the bare metal sheet before it is mounted in the frame it is exposed to a different tension than after it is glued to the mesh. The affect of that tension difference can be noticed especially in stencils for large boards or panels. (The error due to tension difference can be as much as 65um for a 125um thick stencil.) Ahne. I did a study for large board (or panel) aperture-to-aperture location accuracy for stencils made with different processes and on different laser systems. The results were quite surprising and have been presented at the most recent Pan-Pacific conference and are available in the proceedings. REPORTED CONCLUSION: For a stencil with optimum aperture positioning accuracy we can conclude that it is critical to choose the best manufacturing method based on three main factors: 1. Laser cutting shows better results than photo based processes, 2. Stencils cut in a frame show very little distortion and 3. Stencils cut on modern lasers showed significantly better positioning accuracy. Would you believe error ranges of more than 175um (7mil)!! And board pad-to-pad errors only make things worse.
