For your first problem you seem to be concerned about contact resistance
over time.  Why not do a Battelle Class II (or is that III?) test?  This
involves measuring the contact resistance as the mated surfaces are exposed
to a mixture of chlorine, nitrous oxides and either sulfur dioxide or
hydrogen sulfide (again I can't remember which) at the ppm level in
nitrogen.  If you check the Technet archives you will find a few addresses
of places that do this testing, besides the Battelle Institute of course.

 For your second problem, why not keep the plastic face plates in a high
humidity cabinet and only pull them out as needed, say 25 or so at a time?
Can you raise the RH in the area where the face plates are applied?
