Joyce,

IPC standard is not on the top on the list when signing off a contractual agreement.

I believe you can raise your concerns to your customer and develop an agreement to satisfy both parties.
Why not to make that call and have a procurement document in place that is defining all things that are not clear to you?

Again, I was pointed here, the customer may analyse your query and add the amendment to the agreement by considering the environment the product shall be used as well as  the special processes that to be applied to the product e.g. Conformal coating.

Can someone tell me what is differentiation between the "real world" and "non real world"?  If I sign a contractual agreement with someone using IPC xyz, is it in real world?

I don't know if every company is holding zero tolerance, but in reality, you only need one solder ball to cause a board failure.  You have to decide if that's a risk you can take.

But certainly, find the cause.  It sounds like you can't ship anything using zero tolerance.
