Ioan,

There are a lot of things I agreed with Werner about and the use (i.e., the non-use) of ENIG was absolutely one of them. We still have a few legacy products that use ENIG and there is no reason right now to change the surface finish because they haven't been a problem and don't have a lot of fine-pitch components.  However, for all of our high reliability telecommunication products we use immersion silver.  Since 1997 we have not had any reported failures due to the immersion silver surface finish.

You can feel my pain. Thanks to the forum I have a better understanding of probable causes and what the approach towards better analyses should have been.

I think I am ready to turn the knobs that will lead me towards the root cause.

BTW, we are assembling a lot of ENIG and it was pretty good for us. But now I can see why Werner said he would not recommend this finish to his high-rel customers; there's more to it than black pad.

It sounds like you've already put a lot of effort into determining what it is and still don't have a definitive answer and you probably need to spend more time determining what it is and then determining how to prevent it from happening in the future.  Once you do all that what happens when some time down the road you again see the same stains again , which is a likely possibility unless you really find the real root cause and put in place real corrective actions.  From your original email it sound like the customer  "want absolute confirmation that long term reliability is not affected".  That sounds to me like you might want to consider doing reliability testing comparing assembles with and without stains so you can confirm long term reliability.
