Brian,
I do not participate in the Toyota toying, but I've something to tell of
both technical interest and for fun (which I know you appreciate). A car is
involved, but what car is of no interest. It's my wife's. Wouldn't start
up and then. After a number of assistances and pulling her home, she left
the car to a professional garage. They connected the car to a service
computer and the puter said 'replace the solenoid, the Bendix clutch and a
few more tings, and they did. And my wife payed a considerable amount of
money and went home. Well, the car started allright the first and the
second day, but the third day my wife called me from somewhere and asked
for help. I noticed that the engine started extremly fast after a few yards
pulling. She was upset and was ready to leave it to the garage again, but I
said no. It's enough for the moment. And I tried old fashioned , logical
failure troubleshooting with a volt/ Ohm meter, branch for branch, relay for
relay, fuse for fuse and made a analysis spiral until I found a tiny relay
that is used to inhibit start motor go if anything wrong, Pulled out the
relay, tested it, worked perfectly. Milli Ohm OK. Inspected under
microscope, saw nothing, put it back and tried the motor, which started at
once. Next day, dead engine again. Pulled out the relay again and examined
it meticously. And found the failure. The solenoid wire, the kind with a
insulation that is used for wrap-around-a-pin was neatly wrapped a few
turns around the square formed pin and on top of that a solder dot for
securing the wire. But, the wire was not hard enough pressed against the pin
to create gas tight connection, nor had the solder melted away the polymer
insulator. Hence, worst of all...intermittent failure. Now, I remember Hans
Danielsson's 300 page report on car electronics reliability. He predicted
coming increase of failures due to the hunt for cheapar and cheaper
components... and here we are. My little adventure, this does not
represent the whole car world, just reflecting over the case. But I'm
probably not the only one on this planet with same experience. Imagine,
that we cannot longer afford de-insulate a wire for a relay, that is placed
in a car that runs at 120 km/hs, filled with humans.....

Inge
