As it happens lead free is not an issue as recommended alloy for aluminium
soldering is 91Sn/9Zn, MP 199C.

The next difficulty is getting to wet to the aluminium. Although bright and
shiny it actually oxidises readily, the coherent oxide film then protects
the rest of the aluminium. Aluminium oxide - aka alumina in the electronics
industry - is difficult to remove. There are 3 possible ways

Flux: Very powerful acid fluxes have to be used , after soldering these are
very corrosive. The activity is way beyond anything that could be used on
any type of electronic circuitry. [Certainly not a hybrid thick film one!]
However it might be possible to pretin the aluminium clean etc, then bring
into electronics area and reflow using electronic grade flux. Fluxes
powerful enough to work on aluminium will work on pretty well everything
else, the solder alloy is irrelevant in this respect, its a separate choice.

Ultrasonics: Ultrasonics soldering tool can break through the oxide film,
success will depend on size configuration of assembly, but it's an
industrial capable process.

Human/Mechanical. Another way of fluxless soldering is possible with skill
and again according to configuration. Sn/Zn intermetallics are hard and with
skill the hot solder can be used as an abrasive and then the molten solder
will wet the aluminium. If you get everything just right - it works. I
mention this method just for completeness. Also in case anyone wants mend a
cooking pot/fry pan now that times are getting hard!

Sounds funny.  The flux is "compliant", but they suggest that you use it
with tin/lead solder.

Pete,

Seems to me there was recent thread here on something similar.  We have
soldered to stainless steel and I think the process is similar for aluminum.
It has to do with the flux used.  Word of caution... I believe it is an acid
based flux so how it is applied and washed off may be of concern.

Use this paste flux with aluminum solder and any tin/lead solder to solder
aluminum and aluminum alloys. Also for use with copper, chrome, and brass.

 I have not tried it.

Has anyone tried soldering lead free to an Aluminum circuit on polyester?

We are looking at a very simple one component circuit that needs to be on a
material with some flexibility.  We do run millions of feet of aluminum on
polyester passive circuits in one of our plants.  I am being asked to see if
we can take advantage of the in house production to save some cost.

My other thought is to just try a conductive adhesive, but we might need to
do some tooling for that, as this would require about 3 million of these
circuits/year.
