Been doing it for years.
Take 2 pieces of Kapton tape and stick on either side of heatsink. Apply
grease, then use a single edge razor blade as a squeegee (with the ends
running on the tape "stencil"), remove tape, apply heatsink to device. This
uses the kapton as the stencil and gets you a deposit the same thickness as
the tape.
Been using this method since the early '90's

I think we can all agree that the process of thermal grease application is a
bit subjective. That being said, does anyone use a silk screening process
for applying thermal grease to either devices or heat sinks?
