Everyone this is fantastic. I can't wait to get some pictures of the 
microsections.

I don't have the solder profile here it is at work. I will post the profile 
on Monday.
It was a leaded process. I am pretty sure that the profile never went over 
230 C
the failures starting occuring under normal operation at room temperature. 
In fact
I think we have even had one or two failures before we even turned the 
boards on.
i.e. infant mortality.
