Here is a good case where the board is thick and the conductors are
close to the edge.  I suggest ensuring the rout breaks the first and
last web hole leaving only the material between the holes for retention.
The hole also appears to be spaced more than I would recommend to give a
good break out.  I sent pictures to Steve on a .140" thick RO4003/FR4
mix that uses a .025" hole on .035" centers to obtain this break out.
You can see the good affect Eddie recommended by placing the holes
inside the PCB.  These are placed so only .005" of the hole profile
breaks the external PCB edge.  The residual is slight and only a few
have any nubs violating the board interface dimensions.

Yeah, I might clean these up a bit. But the mousebite (that's what I
call them) pattern could be done better...

The cracker holes should be designed so that the nubs (left after
breaking) do not protrude beyond the PCB dimensions. This means that
there will fall inside the board and leave a mousebite which can be
about .010 inch, if designed properly. Hope this helps.

We have been using panels with internal breakaways for over 20 years.
There is a slight amount of material left when they are broken but we
have never had a customer complaint about this.

We have started doing military business and they are rejecting
everything because the cracker hole areas exceed print dimensions.  It
is obvious that the additional material at the cracker hole location
does not have any impact to the end use.

Is there any industry standard that would permit the use of cracker
holes

Also has anyone had similar experiences dealing with military customers
and if so what was the end result?
