Have you located the site that is leaking?
If not you need to.
Can you adjust the tester to abort tests based on leakage?
Most commercial testers can be adjusted so that you will not see or hear
corona discharge. The tester simply shuts down before there is enough
current. This is good because it is safe.

First find the lowest voltage that the system will pass. You test at 3000 V.
Will the system pass 1000 V? fail 1200 V then use 1200 V for the following.

Take the tester and a board into a darkened room. and repeat the test slowly
increasing the allowed current. Make these adjustments slowly as the line
between a low current corona and a big-ass arc is very fine. At the break
point you will hear a hissing sound. Look for a colored light at the site.
This is where the system is failing the test.

I have seen capacitors, board defects, damaged inductors, transformers and
EMI filters as the root cause. I have not seen flux cause a Hipot failure.
But there is a first time for everything.

Hello,

Does anyone have experience in determining the root causes for hi-pot
test failures?

I am especially interested in the effect of flux residues remaining from
no-clean hand soldering. The DUTs are being screened with a 3KV, 10sec
hi-pot tester. So far my results are inconclusive as to whether the flux
seen on the board has any influence on the test results.
