Dacias,
 If I could add to Valerie's comments and detailed information, we
actually have OBAs at 2 different locations in our process. Let me
explain below.

1st OBA
 This is performed on the board side prior to product transferring to
box build areas. During this OAB we actually perform sample size base on
product history. We start each product with an AQL of .65. Based on
yields and other information from  other areas in the process and
customer concerns, we may increase or decrease the AQL.
 We have several assemblies we do HMU (Hot Mock Up) Testing in the OBA
area and workmanship inspection.
2nd OBA
 This is performed very similar to Valerie's description below, we just
added FUT (Functional Unit Testers) to the mix.

My understanding is also limited, but this is what I am familiar with:
you
are basically replicating the customer's experience. Before you open
the
box (container, whatever) check it: is it stapled, strapped, right or
does
it look unreliable ? "Debox" the item appropriately and check the
internal
packaging (slip sheets, dividers, baggies, whatever): do things look
organized and protected or are they all jumbled together? did someone
forget to put in the foam (cardboard, inserts); especially check that
all
documentation is included. Do part check: all the parts, no more, no
less.
If the parts have variants (by country, for instance) did the right
parts
get picked? (think power cords or adapters). Assemble the product if
required. Turn on. Make it do something it is supposed to do.

Some OBA stop there; some go further and put a number of parts through
a
life test (HASS - highly accelerated stress screen). Actual frequency
or
sample sizes is something someone else can possibly answer.

All -

My organization is in the process of developing a new step in our
standard
production flow: the implementation of the Out of Box Audit.

Currently, our standard production process includes MANY quality
checks
and
balances: first article, verification (of what almost feels like
verification of everything) and a standard final audit process, where
product is pulled based off of sampling tables and accept/reject
decisions
are made.

We are looking at implementing an OBA process in an attempt to catch
any
"large scale" mistakes that can be missed.

My questions are as follows:
How have other organizations implemented this process?
What does the OBA usually entail?
What is standard to check for during an OBA?
Is each out-going lot checked?
How much labor time is usually associated with the OBA process?

My familiarity with the process is really quite limited.

Background info:
Small business
Manufacture of memory with lot sizes ranging from 25 pieces to 5,000
Just-in-time philosophy
Small crew (but not adverse to making it larger if need be)

Any assistance or ideas out there would be greatly appreciated.
